Case Study: How a Fulfillment Center Cut Printhead Costs by 40%

The Problem: Burned-Out Printheads
The Client: A major e-commerce fulfillment center processing 50,000+ orders daily. The Issue: The maintenance team was replacing printheads on their fleet of 40 industrial Zebra printers every 3 to 4 months.
At approximately $450 per printhead, they were spending nearly $60,000 a year just on replacement parts. The downtime caused by “dead pixels” (white lines on shipping labels causing scanner failures) was also creating massive bottlenecks at the loading dock.
The Diagnosis: Friction and Cheap Back-Coating
The client’s procurement team was buying the absolute cheapest generic Wax ribbons they could find to keep consumable costs down.
When our technicians inspected the ribbons, the problem was obvious. The generic ribbons lacked a proper silicone back-coating. At 12 IPS, the raw PET film was creating massive friction against the printhead glass. This friction generated excess heat, which was literally burning out the microscopic heating elements (resistors) prematurely.
The Solution: Only Imaging High-Speed Wax (SW-Series)
We replaced their generic wax with our SW-Series Standard Wax.

High-Sensitivity Ink: Because our ink melts efficiently, we were able to lower the printer’s “Darkness/Heat” setting by 3 points, further reducing the thermal stress on the printhead.

After switching to Only Imaging ribbons, the fulfillment center tracked their hardware maintenance for 12 months.
