“SNAP.”
The production line stops. The operator opens the printer, tapes the broken ribbon back together, rewinds it, and restarts. Five minutes later… “SNAP” again.
Ribbon breakage is a productivity killer. But contrary to popular belief, the ribbon is rarely “defective.” It is usually a victim of physics.
A thermal ribbon is incredibly thin—typically just 4.5 microns of PET film. It can only withstand so much stress.
Here are the 3 reasons your ribbon is breaking and how to fix them.
This is the most common cause (80% of cases). If your “Darkness” or “Burn Temp” setting is too high, the printhead literally melts through the PET carrier film.
The Sign: Look at the broken ends. Are they melted or curled? That’s heat damage.
The Fix: Lower your Darkness setting immediately. If the print becomes too light, switch to a High-Sensitivity Ribbon (like Only Imaging’s N809) which prints darker at lower energy.
Industrial printers (Zebra ZT, Datamax) have tension controllers on the Supply Spindle (where the new roll is) and the Take-Up Spindle (where the used roll goes).
The Problem: If the Supply Spindle is too tight, the printer’s motor has to pull too hard. The ribbon snaps under the tension.
The Fix: Loosen the tension spring on the supply side. The ribbon should unroll smoothly, not fight the motor.
If your printhead pressure is unbalanced (one side pushing harder than the other), the ribbon will drift and crinkle. A creased ribbon creates a stress point that eventually snaps.
The Fix: Adjust the Pressure Toggles (the springs above the printhead) to ensure even pressure across the label width.
Cheap ribbons use a low-grade 4.0-micron PET base that becomes brittle when heated. Only Imaging uses premium 4.5-micron Toray/SKC base films that maintain tensile strength even at high temperatures.
Don’t let your operators waste hours re-loading ribbons. Check your settings, then check your ribbon quality.
